Some 2011-2017 Ford Explorers leak exhaust into cabin

(WWJ) Hundreds of Ford Explorer owners say their vehicle is making them sick with a rotten egg or sulfur exhaust smell leaking into the vehicle cabin that drivers fear could be toxic.
According to CBS News’ Kris Van Cleave, Ford has issued three repair bulletins designed to fix the problem. But it’s still an issue, he found.
Based on customer complaints and Ford’s own documents, the issue seems to occur while accelerating with the air conditioning active and in circulation mode. A federal investigation was launched in July.
Newport Beach police officer Brian McDowell believes it’s the reason he passed out behind the wheel of his 2014 Ford Explorer police cruiser and crashed into a tree while responding to a non-emergency call.
“I just think, plus or minus one second and I maybe wouldn’t be here on this earth for my kids,” McDowell told CBS News.
He recovered, and his doctor reportedly could find no reason for his sudden loss of consciousness. He suspects carbon monoxide was leaking into the car.
CBS News discovered there have been more than 450 complaints, ranging from 2011 to 2017 Ford models.
In a 2015 deposition, a company representative acknowledged it appears to be a “design issue.” That remains unresolved – or as the representative said in court, “we’re working on it.”
The automaker has not notified customers about the complaints and findings, but admitted to CBS News: “In rare circumstances, there have been instances where customers detected an exhaust odor in Explorers,” adding the issue “poses no safety risk.”

A lot of newer Ford cars do that. Supposedly it's something with the catalytic converters, but I'm not buying that. Only happens at wide open throttle though. I'm curious what ends up being the cause.

One of our employees had an f-250 that they disassembled twice with no luck. Smoke would blow through the a/c vents and exhaust would fill the cabin.

Just thinking about this on a very broad level of how an exhaust system works is very odd.
First, most catalytic converters are under the car (don't have exp with new Fords, I guess they could be in the engine bay but that seems weird). If the converter is leaking, it's still gotta find a way to get up through the floors and into the cab. At speed, that would never happen. And if your cats were plugging up you'd have more problems than just fumes.
Only possible way I see this could happen would be bad seals at your headers but if that was the problem it would be very easily identified and fixed. The rest of your exhaust system is just pipes...something doesn't add up.
Tack this on to the list of things that suck about the eco boost.

How hard is it to find a fricking exhaust leak? I could do that in ten minutes. It only goes out one way. Ford just doesn't want to issue a recall and have to spend a bunch of money

It a very good feature for a minivan designed to haul families around. Vehicle exhaust isn't exactly good for the churrins.

I'm sure they know where the problem is. They just don't want to deal with recalling 6 model years of Explorers, Edges, etc.
