approximately when could I expect to have a can in hand if I start paperwork today? I haven't set the trust up yet

Simple, do it yourself.

I feel like the time from setting up the trust to can in hand was like damn near a year.
We had 5 people in our trust....also the processing was delayed somewhat because having a Jr in the group confused the dumbass people that processed the BGC for the trust.

About 200 days. I'm 2 weeks in using Silencer Shop. Super easy. Also if you get it from a gun range, you can shoot it there during the wait for the the stamps final approval.

Silencer shop single shot trust is your friend.
Add responsible persons after the fact. The more responsible persons the longer the wait time.

just got mine a week ago this past friday out of jail.
150 days from check cashed
168 days from purchase date.
did a single shot trust from Silencer Shop as they already had all my stuff.

When you add someone onto the single shot trust, how quickly are they added once finger prints and pics are taken.

Single shot trust
They’re added once you add them. No prints. No nothing.

If you find a build kit and do it yourself way faster
Form 1s are a month or less even
You can also build sbr and sbs faster this way.
Just have to engrave

If you buy as an individual and then transfer it into a trust after you take possession you’ll get it sooner as the wait time is less on individual vs trust approvals. That way it eventually ends up in a trust but you can actually take possession of it during the wait time while it’s transferred from your name only into the trust.

Looks like 6-12 months right now. Lower end if your application is uncomplicated, higher end if you have things like many trustees, a name that flags in any of the databases, you get lost in FBI background check hell, etc.
The trust literally takes fifteen minutes to put together. The attorney you use almost certainly is going to use a pre-written trust document and just fill in the proper blanks to make it yours.

I was told one year...
They sent me a paperwork/finger print kit but not bieng able to top the rifle I bought for an upcoming Red Stag hunt has dampened my sense of urgency.
I'm using Silencer central in Montana for the titanium thingy and am thinking about having my bar rifle barrel threaded as well.
I'm also applying in a manner that I can add names to my permit so other people can use my silencer maybe.

What’s the biggest downside to a form 1 build?

SBR/SBS? None.
Suppressor? If you make a bad one, you can't modify it legally. You only list the caliber and overall length on the Form 1, so there need be no information on the internal configuration. However, once it's made, it's made and you aren't allowed to make changes. If you get caught doing that, you may find yourself under some unwanted federal scrutiny because only an SOT can modify or repair a can once its made. Also, homemade cans tend to not perform as well as commercial options. They tend to be heavier than commercial offerings since they may have access to better materials than you do.
That said, if you know what you're doing, you absolutely can make something that rivals a commercial product. It's just that you get one shot at it per Form 1, so if you want to prototype it'll cost you $200 each time, material for each one's going to cost you several hundred bucks if you start getting away from stainless steel, and if what you make sucks, it sucks and you're stuck with it.
