I would think that if all else was set up correctly, this prop would eventually hook up after he gets going because the exhaust would be routed through the barrel, even if the barrel dia is slightly smaller than the gear case. No different than a vented prop, or in an extreme case, a ProET...which doesn't even have a barrel for exhaust to flow through.

Ok I see what you are talking about. Exhaust is going through my blades instead of through the middle of the hub because of the size difference?

somebody switched the prop on the motor for someone else having an issue from the dealer...seen it done...

The boat was originally listed for? sale with a single axle trailer with a 60hp motor. Guessing they switched the motor and trailer with another boat for another customer and threw all the leftovers together which is why we got the boat so cheap. Wonder is the prop was sized for the old 60hp motor.

Nah that's different. Vented props just have a small hole at the leading edge that doesn't flow exhaust once the prop spins up. OP's is bypassing a whole bunch of exhaust completely around the prop which is definitely going to cause cavitation.
Chopper props have straight leading edges and don't care about air. They're basically impossible to blow out.

Will try to KISS, not technical. As you've seen, I can get technical with all you guys. Get a similar 3 blade aluminum prop 2" - 3" pitch greater than your existing prop. Install it. Cheap solution. Do it. Thank me later.

Never go into any type of service place expecting to have your arse kissed or you will likely have a bad experience. Having been on both sides of it a whole lot, I can tell you the customer is most definitely not always right. They're quite often very very wrong and many times service groups have to loose money to give a customer something they absolutely do not owe him just because it isn't worth getting in the rocks and fighting it out with him.
Sometimes you have to get pissed and start chewing some arse, but 99.999% of the time leaving your emotions at the door and being calm and logical will get you muchhhhh further. Service writers can range anywhere from a barely literate dumbass on a power trip to an overly nice guy who will let you borrow his personal boat while he fixes yours and everywhere in between. Bring your people skills and leave the emotions outside. Generally they're going to treat you right.

Generally (subjective) they will.
The only way to stop getting bad service is stop accepting it.
FWIW, I'm a fairly easy guy to get along with (and YES I realize "life" happens) but if I spend $100, I want $100 worth of stuff; not $95 and I'm not expecting $105. If I buy a boat or a car the last thing I expect is to have to determine what's wrong with it the 1st time I use/drive it.

I mean, I get what you're saying but there is a right way and a wrong way to handle people.. the guy you're raging on might not have had anything to do with the initial sale of the boat

Prop diameter for 4 stroke command thrust 60 hp is 14 inches. My dad's old 2 stroke 3-cylinder 40 runs a 10.5 inch. Very possible they stuck the prop from the other motor onto your new 90.
You got the right idea. As the engine revs up there is more exhaust pressure which is forcing it around the sides instead of through the center of that prop. On top of that, the motor is moving forward in the water faster and the prop is spinning faster and literally sucking the exhaust out of that gap. This is taken from boats.com: "Ventilation is bad mostly because it can cause a radical reduction in thrust and also it can cause your engine to over-rev."
