Was it designed ahead of time? Rapid prototyping? Mask appearance?

Prototyping?

They have fully functional AI, hyperspace travel, light sabers, the force....

What is unbelievable about his suit?

It was designed by Palpatine. The tragedy is Anakin probably would have healed but when Palpatine "rescued" him, he placed Anakin under a procedure and into the suit in such a way that Anakin would be dependent on the suit to survive.

Now needing the suit, which would easily be destroyed by force lightning, Anakin was virtually made into a slave of Palpatine and Anakin hated him for it. Hence, why Vader was so quick to want to use Luke to kill Palpatine.

You know he wasn't only "Jedi" to be in one of these suits right?

Throughout the sith empire, they killed each other all the time. As a sith, you advanced through the ranks by betraying your peers. If you refused, you were considered weak. I don't think a sith Lord needed any excuses to kill their master and take his place.

He wouldn't have been able to do much with no arms or legs.

Or destroyed lungs from breathing in superheated air.

Medicine in the Star Wars universe is incredibly advanced. Bionic suits and body parts, bacta tanks, and physician droids - they can cure practically anything.

Except Padme's broken heart.

Anakin was breathing. He lungs were definitely damaged but they were healable and being the most powerful Jedi, they would have. The suit was designed to artificially keep him breathing and thus actually weaken him compared to Palpatine (Lucas threw out that Anakin was about 80% the power of Palpatine after the suit). But even a weakened Vader was stronger than every other Jedi by far.

Anakin's arms and legs could have easily been replaced by prostetics without the breathing aparatus.

You can't kill something that's not alive.

I think Anakin looked down at his lunch and saw his hamburger had an olive on a toothpick sticking out the side of it. Then he got the idea for his suit.
